Uniplast Invests in Three-in-One Production Line to Optimize Efficiency

Uniplast enhances its effectiveness by capitalizing on new extruder, inline printing and inline cutting machine.


Uniplast has recently installed a machine simplifying and shortening the bag and sheet on roll production process. This machine combines the functions of an extruder, inline printer and cutter, thus providing three-in-one services. It has a production capacity of 2-3 MT/day and provides two-color recto verso printing with repeat up to 640 mm.



Extrusion Phase

Numerous positive outcomes result from this machine; the most important is improving the overall efficiency. By performing operations once done by numerous machines, this new machine cuts manufacturing and maintenance costs, in addition to increasing time efficiency by optimizing production time.


Printing Phase

Rabih Ghanem, Uniplast Marketing Manager, explains,

“We have managed to reduce the conversion cost by implementing inline printing and cutting on an extrusion line. This process provides a one-stop solution. It is another step that Uniplast takes towards automation as a leading low-cost producer.”


Cutting Phase

MASTERPAK Launches FFS Film Production

Beginning August 2010, MASTERPAK will start Form-Fill-Seal (FFS) roll production.


Polyethylene film manufacturer, MASTERPAK will be producing three-layer heavy-duty FFS tubes in rolls for packing dry condiments, powder detergent, in addition to chemical and petrochemical products, such as composts and fertilizers, polyolefin, granules and cement on FFS machinery.
Guy Habbaki, MASTERPAK Quality Assurance Manager, explains,

“We are committed to providing customers with consistent high-quality FFS films for different applications. Our highly-trained and experienced team of professionals has production flexibility to produce as per customers' specifications. We continuously work on supplying products on time.”

It will produce FFS film rolls with side gusset and embossed materials. Furthermore, the film length will range from 30-80 cm in width and 140-170 microns in thickness and the outer diameter of the roll can go up to 1 m.

MASTERPAK will be using flexographic printing which enables two-side print of up to four colors and will be customizing the film according to the type of packed product.

MASTERPAK on the Path to Full 5S Implementation

Three months ago, MASTERPAK in Zouk Mosbeh, Lebanon launched the 5S methodology aiming at running a well-oiled manufacturing plant.


5S methodology is used to organize workplaces, facilitate all processes and improve overall performance. This methodology consists of 5 phases: Sorting, Setting in Order, Shining (systematic cleaning), Standardizing, and Sustaining.



MASTERPAK, with the implementation of the 5S methodology, aims at increasing efficiency and effectiveness by improving safety, downtime, quality and throughput. The manufacturer also seeks to foster better employee morale and communication.



Imad Njeim, MASTERPAK Plant Manager, explains,

“All workplaces require organization and 5S provides the tools to ensure a better workplace. MASTERPAK launched the 5S three months ago and we have already noticed a positive outcome in terms of safety, efficiency and motivation.“



By the execution of the 5S, MASTERPAK’s work area will be organized strategically to assist daily tasks and communication without excess bulk. Employees can easily access materials and tools they need, thus eliminating waste and reducing production time.

Furthermore, by making certain that production waste is properly disposed of, workplace litter is avoided and safety is ensured. This consequently cultivates a healthy work environment.



Njeim shares a simple example depicting the 5S outcome,

“If a specific place is not allocated at home for car keys, every time these keys are misplaced, time will be wasted in search of them, thus resulting in missed appointments. This is an example of how disorganization results in inefficiency.

The 5S methodology, also known as the housekeeping methodology, serves as the “key holder” to all workplaces, providing the solution to disorganization.”

FEFCO GMP Awards INDEVCO Paper Containers Highest Merit

INDEVCO Paper Containers demonstrates its dedication to high quality standards by receiving top scores on the FEFCO GMP auditing qualifying exam.


Unipak, Unipak Nile, and Easternpak, member companies of INDEVCO Paper Containers, attended the two-day FEFCO GMP auditing training course organized by FAHSS TUV, Dammam, Saudi Arabia. This course was held on 29 and 30 June 2010 at Movenpick Hotel, Bahrain. Other packaging companies, in addition to TUV Dammam, participated in the training course.

The European Federation of Corrugated Board Manufacturers
FEFCO, established in Belgium in 1952, is a respected European information and competence center in the corrugated industry. Its objective is to aid decision-makers and employees of the corrugated industry at all levels by offering know-how and support.


The International Good Manufacturing Practice (GMP) standard, ensures that quality, safety and hygiene requirements for corrugated and solid board packaging in the food industry are met.

FEFCO GMP Auditing Course Objective

Under the training and guidance of Marjan Smit, Project Manager of Global Social Compliance Program at Supplier Information Management bv, participants left the training session with increased awareness of the importance and complexity of implementing GMP standards in the corrugated board industry.

In addition, participants gained in-depth knowledge on how to interpret and adhere to GMP standards, the criteria for correct implementation and auditing tips.


Training Course Overview

The first day of the program began with Smit presenting FEFCO and the corrugated board industry. This was followed by a detailed explanation of the development of the GMP standards. Smit continued to discuss the first and second chapters of the GMP standard that cover Quality Management & Factory Standards. The day ended with several practical exercises as case studies.

The second day began with a summary of the first day and any questions thus pertaining. It continued with an explanation of chapter three and four addressing Contamination Control and Personal Hygiene, and case study workouts. Smit further provided a description of the audit protocol of the GMP standard. Afterwards, participants ranked audit findings and wrote reports. Finally, the program closed with a two-hour qualifying exam.

Training Results

Participants, who passed the qualifying exam, are registered as approved and certified FEFCO GMP auditors. Participants who did not pass, however, still received a certificate of attendance.

Easternpak Senior Management Systems Analyst, Ganesh Shankar, scored 97.2% and Unipak Management Systems Representative, Nazha El Habr, scored 95.4%, the two highest scores.

INDEVCO Headquarters Goes Green

Starting August 2010, the INDEVCO Ajaltoun headquarters will officially be going green.

Phoenix Energy in Safra, Lebanon, has successfully designed and put into motion the installation of four 25 kilo-watt biomass boilers at the first building of INDEVCO regional headquarters in Ajaltoun, Lebanon.

The objective of this initiative is to reduce harmful emissions by replacing existing diesel boilers in the first and fourth floors, which are calculated to consume approximately 3200 liters and 3000 liters of diesel/year respectively.

The annual diesel consumption allocated to space heating for the entire 6-floor building is around 16,000 liters. The expected Return On Investment (ROI) for this project is approximately 5.7 years with 30% annual savings on fuel cost which is roughly $3550/year.

Simon Gerges, Phoenix Energy Line Manager, states,

“This project is a typical demonstration of the ecological and economical benefits of biomass heating in commercial buildings since they are able to save up to 60% from the heating bill. In this project, the biomass boilers will cut down 40% of the annual CO2 emissions and consequently leading to a cleaner environment.”

Phoenix Energy partnered with D’Alessandro Termomeccanica of Miglianico, Italy, to become the exclusive agent of the CSI model biomass boilers and all other biomass boilers in the Middle East North Africa (MENA) region.

The biomass boilers are developed and manufactured in Italy and operate at 92% efficiency.
Phoenix Energy’s engineers turned to readily-available olive husks from local olive oil mills in Lebanon to fuel these biomass boilers, finding an eco-friendly solution as replacement to the diesel boilers used for space heating.

Multipak Celebrates the Passing of the BRC/IoP Audit

Multipak verifies its dedication to high-quality standards by passing the BRC/IoP audit.

Multipak has officially passed the BRC/IoP audit that took place on the 14 and 15 of July, 2010. The audit, performed by the third party certifying body TUV-Nord, covered management systems and Hazard Analysis and Critical Point (HACCP).

British Retail Consortium (BRC) is a UK trade association which represents a diverse range of retailers. BRC, in coordination with the Institute of Packaging (IoP), developed the BRC/IoP Global Standard Packaging and Other Packaging Materials. This standard guides and aids manufacturers and retailers to reach legal and consumer requirements while confirming a high level of technical performance.

Passing the BRC/IoP standard indicates that Multipak reaches recognized legal, quality and safety requirements and has best practice systems implemented. Furthermore, the BRC/IoP Global Standard is in conformity with some of the ISO 9001:2000 audit standards.

The plant produces shrink bundling film, CaseFLEX™ select case overwrap film, AquaCrystal® select high clarity shrink films, lamination grade sealant film, PolarFlex™ select surface printable films, and towel and tissue wrap for the North American market.

U.S.-Lebanese Joint Venture CEDEX Inaugurates PE Film Production

CEDEX Plastics has begun manufacturing co-extruded polyethylene films for the North American market.


The joint venture between U.S. based Exopack and multinational manufacturing group, INDEVCO, culminated from a strategic alliance to source PE-based materials from the Middle East to serve North American markets.

In April 2009, the two parties signed their joint venture agreement. Three months later, CEDEX Plastics invested in a three-layer VAREX PE co-extrusion line from
Windmoeller & Hoelscher.

Partner executives attended a ceremony on 8 July to celebrate the production launch at the Zouk Mosbeh, Lebanon plant. The ceremony began with a reception and welcome speeches.



According to Rabih Frem, CEDEX Plastics Chairman,

serve. It binds two important players of the flexible packaging industry.

CEDEX General Manager, Wissam Moubarak, engaged the audience with a presentation on CEDEX Plastics, addressing three main points: the initial idea behind CEDEX, progress since signing of the joint venture, and CEDEX’s future objectives and vision.

Moubarak discussed the common philosophy and competencies that brought the partners together to achieve their common goals. The presentation highlighted images, from start to launch, of the plant preparation, installation, and production.

After the ribbon cutting, visitors took a tour of the CEDEX Plastics production line, followed by cake-cutting and a luncheon buffet.

CEDEX Plastics will produce AquaCrystal® Select high-clarity shrink film and CaseFLEX™ Select corrugated case overwrap film, as well as heavy-duty shrink bundling film. The plant will later expand to produce lamination film, surface printable film, and towel and tissue wrap.

Sustainability at Interstate Resources: Interstate Paper Achieves 78% Fossil Fuel Reduction

Challenge

In order to serve the customer, support the community and protect natural resources, Interstate Paper needed to find a way to develop environmentally friendly energy, maximize efficiencies and still produce a competitive product.

Solution

Interstate Paper has been improving their sustainable efforts for years. They’ve consistently reached past the “good enough” benchmark by constantly re-evaluating and adjusting their environmental focus and initiatives. These ongoing endeavors consist of maximizing current infrastructure and resources, investing in continuous improvements, and committing to future modifications.

Here’s a quick snapshot of successful initiatives toward safeguarding the environment:

Investments

  • Late 2003, Install Bubbling Fluidized Bed (BFB) Boiler

    - Provides 62% reduction in mill wide fossil fuel consumption
    - Supplies 45% of steam for mill
    - Utilizes a variety of non fossil fuels
    - Bark, wood waste
    - Green chips (pine plantation thinning)
    - Tire derived fuel (shredded discarded tires)
    - Sludge derived from recycling boxes / old corrugated containers (OCC)
    - Uses less than 10% fossil fuel for start-up, shutdown and stabilization

  • 2007, Upgrade BFB

    - Improves air system, fuel feed system and ash handling
    - Provides improved boiler efficiency
    - Reduces fossil fuel an additional 39% compared to the previous best in 2006

  • 2009, Upgrade Recovery Boiler Burner Management System

    - Improves boiler reliability
    - Provides 55% of the mill steam from black liquor (a tree by-product of producing pulp)
    - Uses less than 2% fossil fuel for start-up, shutdown and stabilization
    - Provides steam for the mill and recovers chemicals

  • 2010, Super Heater Replacement Project

    - Improves reliability
    - Initiate project in 2009 with 2010 Installation

Results

  • Fossil fuel, 78% reduction since 2003
  • Water, 14% reduction (9 ½ million gallons of water a day from 11 million gallons a day
  • Electricity, 40% from biomass
  • Sulfur dioxide (a major contributor to acid rain), 60% reduction since 2003
  • Steam reduction
  • Particulates emission (tiny solid particles), 38% reduction due to:
    - Better BFB air pollution controls
    - Ability to run the mill without the Power Boiler

Being a privately owned paper mill provides the opportunity to focus on investments for long-term growth and to aggressively pursue environmental sustainability improvements. This is truly a biomass driven paper mill since 2003, with less than 14% fossil fuel used to make steam.

Interstate Container Cambridge Named WMDT/Mountaire Farms Environmental Star of the Month for July

In a joint effort with Mountaire Farms, Interstate Container has developed a recyclable and compostable “GREENCOAT” box for use in packing and shipping poultry and other products, aimed at reducing waste and greenhouse gas emissions.


(Millsboro, DE) – ABC affiliated television station in Salisbury, MD, WMDT and Mountaire Farms are proud to name Interstate Container Cambridge, MD, as the recipient of the WMDT/Mountaire Farms Environmental Star of the Month Award for July. For over a decade the box industry has faced the challenge of finding a viable alternative to wax coated boxes.

Under mounting pressure from major metropolitan areas and retailers to develop an environmentally friendly option, Interstate Container of Cambridge, a subsidiary of Interstate Resources, did the improbable, meeting the challenge head on and developing their patent pending GREENCOAT™ box. This unique box maintains all the strengths of its wax coat counterpart and none of its weaknesses.




In comparison, the box size has been slightly smaller, allowing for a reduction in the amount of paper needed to produce the box, and the inner plastic bag and wax coating once used on all boxes was eliminated. These subtle, but highly effective changes make the biggest difference possible, the new GREENCOAT™ box is 100% recyclable and compostable, thus reducing the millions of tons of waste destined for landfills & greenhouse gas emissions once seen with wax coated boxes.

This new packaging has passed the ISO 16929 protocol for plastic disintegration in a pilot scale composting facility, which means it meets the government’s environmental standards. It is for this innovative excellence Interstate Container was chosen as an Environmental Star of the Month.

Mountaire Farms, a proud partner of Interstate Container, has fully integrated the GREENCOAT™ boxes into their production facilities for use in packing and shipping poultry product throughout the United States and abroad. It was through a joint effort with Interstate Container that the GREENCOAT™ prototype, and its state-of-the-art technology, was first developed and unveiled to the world.

Mountaire Farms is the first company to utilize the 100% recyclable containers, which are inline to replace all wax boxes used in the U.S. supply chain. This industry switch over as a whole will not only eliminate waste, but will also provide noticeable decreases in water and energy usage. And Interstate Container can proudly say they where the driving force behind this latest technological innovation, placing them at the forefront of the industry.

According to Pete Bugas, General Manager, Interstate Container,

“This a major step to permanently remove wax boxes throughout the supply chain in the United States. This box now provides the end-user with a recycling option; it also is certified compostable, which is yet another avenue to prevent boxes from being land-filled.”
Earlier this year the GREENCOAT™ boxes were first tested on Mountaire product destined for the New York City market, which runs through the Hunt’s Point Distribution facility in New York. Interstate Container, in partnership with Global Green USA and Mountaire, commenced the conversion of Mountaire’s New York City business to these FBA-certified recyclable boxes. This initial trial was implemented at Mountaire’s Lumber Bridge North Carolina facility, the largest poultry processing plant in the country.

By transitioning Mountaire’s business to GREENCOAT™ boxes, the New York City market alone will now be able to recycle over 6,000 tons of poultry boxes per year. If all of Mountaire’s boxes servicing New York City are recycled, greenhouses gases would be reduced by 21,000 mtCO2e per year, equivalent to removing 3,800 passenger cars off the road.

After witnessing these glowing results, it was an easy decision for Mountaire to formulate a plan to not only convert their existing modified atmosphere packaging to recyclable boxes, but also to convert their ice pack product to atmosphere packaging as well, in turn allowing for a complete transition of the entire product line to recyclable boxes. Full conversion of facilities in Lumber Bridge, NC, Selbyville, DE and Millsboro, DE has already been completed.

CEDEX Plastics to Officially Launch Co-Extruded Film Production

CEDEX Plastics will officially launch its polyethylene film manufacturing operations, amidst an opening ceremony with joint venture partners, on 8 July 2010 in Zouk Mosbeh, Lebanon.


CEDEX is a joint venture signed in April 2009 between Exopack, a flexible packaging and coated film manufacturing group headquartered in Spartanburg, South Carolina, and INDEVCO, a multinational packaging and consumer disposables manufacturing group headquartered in Ajaltoun, Lebanon.



Located in close proximity to PE resin suppliers, CEDEX will produce and export co-extruded PE films for the North American market. The joint venture company invested in a 3-layer VAREX® co-extrusion film machine line from Windmoeller & Hoelscher, which was installed adjacent to MASTERPAK flexible packaging plant, a sister company in INDEVCO Group.

CEDEX’s product portfolio will initially feature AquaCrystal® Select high-clarity shrink film and CaseFLEX™ Select corrugated case overwrap film, as well as heavy-duty shrink bundling film. In parallel, CEDEX capabilities are under expansion for lamination film (sealant film), surface printable film, and towel and tissue overwrap.

With over a half century of combined experience in the Middle East and North America, INDEVCO and Exopack share common competencies in film and flexible packaging manufacturing to support customers from a global sourcing and innovation perspective.

Easternpak Passes Papa John's Supplier Audit

Papa John's supplier audit confirms that Easternpak meets high quality standards in manufacturing catering disposables.


On 28 June 2010, Easternpak corrugated manufacturer in Dammam, Saudi Arabia successfully completed Papa John's Supplier Audit Program. Easternpak will be supplying corrugated pizza boxes to Papa John's restaurants in the Arabian Gulf.


In the Middle East North Africa (MENA) region, Papa John’s has 44 restaurants in Bahrain, Cyprus, Egypt, Jordan, Kuwait, Oman, Morocco, Saudi Arabia, Turkey, and United Arab Emirates. The international pizza chain has over 3000 restaurants in over 30 countries.

Papa John’s performs an annual audit of its suppliers, in order to ensure that they reach its high standards. Papa John’s uses a standard score card system to evaluate the supplier’s system and premises.

Easternpak scored 827 out of 900 points (91.89%) on the audit conducted by Robert Harry, Papa John’s Director International R & D/Quality Assurance.
This result demonstrates Easternpak's commitment to meeting quality standards at the facility, process and product level.
